In the 17th century they did wear close fitting metal skull caps under their fancy hats. As for Merlins metal skull cap I think it is more Ming the Merciless of Flash Gordon fame then actually based on a real object.

Skull caps were close-fitting steel helmets which could be worn under a coif (which could then be covered by a greathelm) Later versions were called 'secrets' and were worn under hats or wigs. It's wildly un-historical for merlin to be wearing one, but all the costuming in the film is gloriously silly.

The only guy I know named Merlin for real was a really nice guy I met at a SCA event in Cali. He was from the Bay Area San Fran. I felt like a total ass because I was teasing him about his persona name. Then he showed me his drivers license from his belt pouch. Said his parents were hippies. His was used in a car commerical. I believe for a Japanese SUV. The helmet was traveling down a rolling conveyor belt into a giant vat of molten metal. Supposedly melting down various bad ass things that were suppose to be going into the metal that made the car. I think it was a Japanese SUV. Can't remember.

Yeah its hard to disagree with that. The magic has a very science-y approach and many of the spells are very situational.
That said, back in the day the Players Box came with an actual spell book that described how every spell is pronounced and what gestures you are supposed to do while casting and the DMs Handbook actually encouraged the DM to make caster-players cast the spells at the table for a bonus/malus depending on how well the player performed the casting.
