What about aluminium, didn't it became actualy stronger when it rusted because it added extra layers on it. I remember something like that in chemistry class and that's why one side of aluminium paper is opaque and the other not.

Aluminum oxide is very hard, so it becomes a protective layer. Rust flakes off and constantly exposes more metal to oxidation. Magnetite, iron (II,III) oxide, is also very strong and unreactive, but can only form in specific conditions.

Road salt, sea side and dirt roads cause ALL cars to rust.

But you gotta understand: cars dont get hot dip galvanized. They get electro plated.

Hot dipping is like soldering on molten zinc. But that zinc is at 407 degrees C. Often higher. That anneals steel and warps the shit out of panels. The upside to this is that zinc penetrates into the steel and will protect it.

Electro galvanizing is like painting the steel in a thin layer of zinc. No penetration. Thus the quality of cleaning the steel before plating, the solvent used and even the FRESHNESS of the solvent become critical.

Also, some 90's models are just plain steel and paint...
