I'm brazilian, the real core of the industry and the most expensive part are the molds, the molds are usually a metal plate of two parts with a hollow place in the shape of the toy (or part of the toy) where we place the melted plastic. The fun thing is that we never make the mold, we buy it from people with connections with the official factories in Taiwan, they often just trown the thing away when there is no more demand for the doll that the mold is made for , so someone finds it in the garbage and sends it to us. This is why most bootlegs still have the same form of the original doll, but in less quality
So we just need to buy plastic and print the boxes, which is extremely cheap and we ourselves make the art and print it. And belive me, there is no real reason in Brazil to kids buy official toys, due to high taxes, everything that comes from the outside is very expensive. Also, even most of the bootleg toys are watched over quality and safety control in Brazil (I'm fucking serious, they give us seals of quality), so is very rare to see shit like toxic paint or small parts. If it don't kill a kid, it's okay to sell.
We ARE the real toy industry in the country, so we make a ton of money.

Non-toxic-paint is very expensive, we need to save a lot. And sometimes we can't make all the articulations and parts because we don't have all the right molds, we need to get creative, make superman with spiderman head, use the same body type mold in several different characters. this is why sometimes you will see a Spongebob in the shape of Homer Simpson.
Wrong names and fake box art are to escape copyright (not a big problem in Brazil, so we never really have to do it here), weird shit is often due to poor translation, sometimes the weirder mistakes are made on purpose as a joke by some smartass.

The most important reason of why can't bootlegs ever look even slightly legit? Is because we know that we aren't fooling anyone, the kids and parents know that shit is fake. At least our factory tried to make the best quality toys we could, if any had a problem with the toy, the store keppers would sue us.

Honest? As a kid i never had official toys, of any kind, and i never cared. I had all the power-ranges, all the pokemons and several batman's. They were my toys and this was enough, my favorite was my Titanic transformer. If they broke i could just buy another in the next month or fix them myself.
Kids don't care about this shit, Spiderman is Spiderman bootleg or not, if the box say "Bugman" they just pretend that the doll is Spiderman while they play, if their parents said that they could choose between a single dinosaur in the Mall Toy Story that costed 80$ (I not kidding about the price) or a package with 5 dinosaurs, 2 Megazords and one Shrek in it for 19$, what would they prefer?

There was not really a real official for what i was, i was the "Computer kid", editing box art, making connections with store owners and taiwaneses and keeping track of what was selling or not
We all worked on a Industrial shed full of machines which used to be a legitimate toy factory that went bankrupt. My neighbor had a comic shop where he used to sell acrylic statues of heros that his son himself made, he and his son started the factory and they called me to help, now I work as a legit graphic designer

Fuck mait, i have a story.
During the bayblade craze our factory made tons of those things. But god! The bootleg Brazilain bayblades were another lever.
To begin with, they were twice times bigger, so every match could be unbalanced as hell, since was hard to find twos kids with beyblades from the same size.
The most bizzare was the sparkling stones, every bootleg beyblade had some of those around the metal parts, so they would release sparks when hitting a wall or another beyblade like they did in the anime (never ask me how the security control approved this, they probably cause a fire someone)
One day my boss told me that we woud start to distribute a beyblade entirely made of solid metal parts, the thing was a stupid heavy monstrosity that could even break other kids beyblades. But the weirder part was that the things was not only inspired on the anime, they wanted me to print references of Dragon Ball, Pokemon, Yu-gi-yo and "That other monster anime" on the box.
Why? I don't know, it was a an order made by an outsourced richer producer who wanted to fuse our companies, as i said, we just worked with plastic toys.
The client just expecified "That other monster anime", so i assumed that he wanted Digimon or Monster Ranger art in the box. I send a sample of each to the client, and he went ape shit withe me.
"No! No! I talking about that monster anime that isn't pokemon!"
"But i don't know of wich anime you are talking about!"
"You know! The one with the kid with spiky purple hear and the red octopuss!"
I had no idea of what he was talking about, or why he was sperging so much about wich anime he wanted in bootleg toy that was not even related to the product. So i just to fuck with him, i made a half ass drawing of Ash with purple Goku hair and a recolor of Tentacool, and guess what? He accepted? The anime he asked for apparently never existed anyway.

So i made up a name for the anime (I wrote "not pokemon" in japanse), the box ended with Goku, Yugi, Ash and at the same time my fake Ash with the recolor of tentacool posing in the front.
I never heard of the client again and i never saw the toy in any stores, but i was aware of some complainings about some bootleg Bayblade Championships having to ban a full metal bayblade with Yu-Gi-Oh symbols and a stupid tentacool in the Insignia for breaking the plastic arenas

Those bootleg bayblades kind of sound cool though. I had some bootlegs but they were in addition to the originals and just lit up or something. Having actual sparks sounds like it'd make the fights quite fun, even if it's a safety hazard. That Uberblade must have been great too, if only to see the wreckage.
That client sounds like a pain though, but humorous too. So many bootlegs have straight bizarre recolours, wonder if it's just more dudes messing around for the bants
