One of my many mini life goals is to have a set of full body armor thats at a minimum useful in a small riot situation for the microscopic chance that i have to defend my home or business, or more likely if i just want to look cool at four in the morning while i wait for a frozen pizza to cook.
How would you design modern riot armor with a samurai aesthetic, and what kind of materials could i use?
I'm a decently skilled DIY kind of person so im looking for stuff that can be manufactured in a workshop environment and doesn't need special manufacturing.

Read up on people trying to make ballistic armor by themselves. It's really really complex and will probably never reach a level where it's actually useful against guns.
So if you just want regular armor that looks like something japanese... you should be able to do decent reproductions of that. Guess you could find decent steel to make the lamellar plates from.

I didn't say i wanted bullet proof armor, just anti riot armor.
Im mostly looking for heavy impact protection. If i want bullet resistance i'll just wear a plate carrier under it.

I thought about that but i dont know if kydex offers enough resistance.
What i really want to do to tie it all together is have a full menpo mask made of plexiglas or lexan but i have no idea how id get the fine detail in it.

You can get a curved or semi-hemisphere piece of plastic from actual riot gear and carve the inside of it. You could invert pic related and cut it to shape of it suited you. It will compromise the protection somewhat, but it will give you the look you want. You could also experiment with vacuum forming.
As for overall materials, thicker kydex backed with a thin layer of closed-cell foam would go a long way.
