If I use windows 10 to virtualbox myself a Linux distro just the way I like, is there a way for me to just copy the distro directly onto my second HDD for dual boot without virtualbox?

I've dded qemu raw image files to physical disks and it booted fine.

yeah, but you would have to expand the partition and filesystem. or just copy things over at the filesystem layer and partition things correctly beforehand.

Yes, unless you use Gentoo, and build the Kernel not to have any hardware support other than the virtualbox modules.
