Episode 4 ruined this whole season, it's not that it was really bad on its own but it introduced ideas and concepts that make the show suffer. I am going to watch episode 5 but that is probably the last episode I watch.

It's in character for Jack, it's relevant to the redemption/choice themes of the season and it had character developement for both of them. Just because it doesn't progress your ideal plot it doesn't mean it doesn't progress the story Genndy has planned.

Also, those silly episodes were present through all the previous season, episode 4 was by far the most similar to classic Samurai Jack.

I think he's doing a fine job. I've heard some better impressions of Mako, but they are just that. Impressions.They feel as if the voice could shift or crack at any second. We don't know when he dropped the sword, and given your question, I think it's safe to assume he wasn't actually fighting Aku when he lost it, especially since Ghost Jack also mentions that Aku doesn't know.

Aku must have already went into hiding at some point before Jack dropped the sword, and in the years since, none of Aku's minions have ever lasted long enough against Jack to notice it missing and actually tell Aku, i.e. Scaramouch.
