Beam saber is somewhat an exotic weapon after playing MM and X for many installments, which generally has only ranged attacks, mostly comprised of projectiles.

Zero's design makes him look "older" and more formidable than the basic X look, also, design accents draw more attention with style.

Shows up as an unplayable and powerful character for two installments before the audience actually gets to use him, giving him a lot of buildup.

Because X blew his load in X1 and they had nothing really to follow up on that, so instead they focused on Zero's past and how it was his destiny to fight against X someday or whatever.

Even after the series stopped focusing on Zero's shit (post-X5) they still didn't have anything interesting to do with X so by X7 they made Axl instead.

Inafune admitted that he had Zero in mind as the main character of the X series (he said that Zero would steal the good scenes), but Capcom vetoed the redesign so that's why we have X.
The Maverick Hunter X series was supposed to focus on X himself, but we all know how that story went.

Zero was cooler in the eyes of Inafune and presumably a lot of the fanbase. He was the cool older brother to X, so people naturally gravitated towards him.

Proto Man ironically got less and less prominent until Mega Man 9 came out, while people ended up getting kinda fatigued by Zero.

It was supposed to be a remake of the X series, with new plot elements (Sigma's creed is very similar to Lumine's in X8 for example) and the game even had a Vile mode.
Unfortunately, it was on the PSP and undersold, same with Powered Up, meaning we will never get sequels to either of those games.

Because Zero wrecks in every game you get to play as him, especially in X5 and X6 when you can equip him with a part that gives him the same defense as armored X. Seriously, if you haven't beaten X4 - X6 with Zero only, don't consider yourself a MMX fan.

He had a more interesting based design and a sword. Zero is a cool looking character. That's the true reason. It has nothing to do with story or personality. People don't play MM games because of story. Zero overshadow X because he was more poplar.

I really like C when written well. Moralfag that isn't afraid to do what he has to. He'll try to be diplomatic at first, and he'll hate what he has to do, but he'll do it.
