Basically everything from Epic (plus lots more fan-made stuff: new vehicles, different races, 30K) is available if you know the right people.
In term of BFG, check out http://www.battlegrouphelios.com/. Not recasts, but obviously designed to be used in the 40kverse.

Word is GW may be re releasing BFG in the future. Until then, re casters are pretty much your only option, unfortunately.

There's no particular reason you can't just use some other minis as counts as. The miniature itself doesn't interact at all with the rules. As long as the base is right everything is fine.
Never play Orks in BFG. Especially if someone else is running chaos. You'l end up crying for mercy as your fleet is taken apart piece by piece before you even get within your gunrange.
