I've had a set of steak knives that are rounded on the end and don't cut you unless you really want to start sawing into your finger, but they still cut through steak better than any steak knife I've ever used. get a bandsaw and some decent steel plate maybe 1/4 inch thick, trace outlines and cut them out with the bandsaw, take to a simple grinder and start the edge, might drill a hole or two for holding the handle on, finish with sharpening stones

alternative ways to cut the general profile include a hack-saw or a plasma cutter, or a cutting torch.

keep in mind using a cutting torch will leave lots of slag and make it harder to work. slag fucks up end-mills and probably wears a grinding wheel more too.

You heat it up and cool it down slowly as to soften it (annealing), then you shape it, harden it again, then temper it by heating it to a specific temperature for a couple hours. They are made of some of the best carbon steel that exists. I won't make knives out of chinese files though, of of them are case hardened I hear, it would suck to go to that much work only to discover you cannot give the knife a proper temper. I made most of mine out of Nicholson files I got from yard sales and such, I'll make future ones from Nicholson files as well since I know it works so well.
I've heard good things of railroad spikes which I find interesting. A railroad spike wouldn't need to have a good carbon content to do its job, but apparently they are good steel.

Ive heard good things about the german made Pferd files but havent forged those. rail road spikes make a hell of a chopper blade with a nice convex edge, some rail road spikes have a 40 point count of high carbon in them making them equivalent to 1040 steel which is decent.
