It begs the question of why Aku fear feels the sword. It burns him sure but no matter when injury he gets, he survives it and just evades.

That's the thing though. There's always enough left to hide underground or take to the air and flee. Even the original mass Aku was born from did the same thing in space.

I can't really think of a way Jack can counter it with a sword. The guy needs a holy flamethrower or something.

It was pretty clearly shown that Aku surviving in space was a random accident and not at all something that's guaranteed to happen every time. All the other Aku tendrils burnt until they disappeared and one out of a million happened to get lucky and have the magic dissolving effect burn itself out.

And when it comes to his survival after fighting Jack's dad, it was because Jack's dad decided to take his remaining essence and plunge it into the ground. He could've slashed Aku until there was nothing left instead, but for whatever reason he decided asking the sword to banish him into the ground forever was the best way to end things, when in reality the sword can't actually do that.

The portal was most likely fake to begin with but if the episode ended with that revelation it would have been a downer so it ends before that was revealed.

How does Jack know for sure the portal will send him exactly where he wants to go?

Maybe he actually DID succeed but it only tossed him back in time a month or so.
