Go rewatch Birth of Evil, you have to strike him enough to 'burn away' the pieces. Every time it hits it reduces the amount of evil left and burns it to nothingness, the shard of Evil Aku was made from only survived because the disintegration stopped for it, but not any other piece the gods attacked.

Kill conditions are "Nothing left".

It just seems like Jack cuts and cuts and cuts, but Aku can still re-form to what he was before he was cut up.

Swamp monster is a good episode for that; Jack burns a massive hole in him, burns his arm away, cuts him in half, and cuts chunks and chunks off of Aku, but those chunks turn into fish and then Aku reforms even larger with the Titan relics. That's what I mean by the goop seeming endless. It's like no matter how much Jack burns away, Aku can generate more.

I'm sure it's just a case of him dying when the plot calls for it, but it just seems kinda moot even with the sword when Aku can just continuously blob out more Aku goop.

WW Link is a reincarnation, SS all but confirms that with Demise's curse. All the King was able to confirm in WW was that Link was not the Hero of Time.
